In this episode of my podcast, I share a real-life case study from a recent visit to the automotive battery industry.

A manufacturer was experiencing many warranty claims due to positive grid corrosion. To solve it, they strengthened the grid by adding extra horizontal and vertical wires.

The corrosion issue improved—but a new set of problems emerged.

  • Battery capacity reduced
  • OEM customers were unhappy with the heavier battery
  • Assembly processes had to be modified
  • Recharge time became longer

One solution had triggered a chain of unintended consequences.

When we stepped back and investigated the problem scientifically, we discovered that the real issue wasn't the grid design at all. The original corrosion problem was resolved—without redesigning the battery.

This experience reinforced a lesson that applies far beyond batteries:

Never treat the symptom before understanding the cause.

In engineering, and in life, solving one visible problem without identifying its root cause often creates several new ones.

A systematic, holistic approach almost always leads to a simpler, more effective, and more economical solution.

Battery manufacturers specify the end-of-discharge voltage based on battery design and application.

Any discharge below the end of the discharge voltage is termed a deep discharge. Deep discharges, especially when more frequent, lead to battery capacity loss and degradation of the active material. Batteries subjected to deep discharges fail prematurely.

In the case of lead-acid batteries, deep discharges damage both the positive and negative electrodes.

Sporadic and infrequent low voltages for a short period caused by a high current drawn from the load cannot be considered deep discharge.

Electric vehicles, or EVs as they are more popularly known, are a sunrise sector with a lot of government encouragement so that car buyers shift to EVs from Internal Combustion Engine vehicles. Internal Combustion Engine vehicles are referred to as ICE vehicles.

EV buyers are lured by the fuel cost savings that will accrue to them when they buy an EV.

However, any fuel cost savings accrued to an EV owner have to cover the

  • higher cost of EVs compared to ICE vehicles,
  • insurance premium riders,
  • high and probable maintenance expenses,
  • battery replacement cost,
  • roadside assistance charges, and
  • the extra cost of towing the car.

Regarding Total Cost of Ownership, the savings accrued after these expenses are covered can be considered real savings.

Operational savings accrued every month are, at best, an eyewash.

In today’s episode, I have a dear friend, Mr. Achim Lulsdorf, to discuss an important aspect of battery manufacturing.

Your response to the previous two episodes featuring Mr. Achim has been fantastic, and I’m sure you’ll benefit from listening to him today as well.

In a previous episode, I highlighted the importance of battery charging. That was in April 2023 ‘Secret Revealed – The Key To Long-Lasting Batteries’.

However, we’ve both realized that battery formation still doesn’t receive the attention it deserves from manufacturers. Many high-quality batteries perform poorly in the field or have a shortened lifespan due to neglect during the final stage-battery commissioning charge or initial charging.

Mr. Achim and I believe this critical aspect of battery manufacturing needs more focus and proper resources. We therefore decided to do this episode.

Mr. Achim has served as the CTO of Hammond Industries and the R&D Chief of Exide India. He is a busy international consultant, constantly traveling and often away from his base in the USA.

I love podcasting with him, but securing his time is difficult.

Mr. Achim has over 34 years of extensive experience in the field. I greatly admire his willingness to share his knowledge of lead-acid batteries.

Lead-acid batteries, a sustainable product, conforming to a circular economy are made using recycled lead.

  • All used batteries are collected as scrap for melting and smelting. These scrap batteries are recycled. They are smelted and refined. The refined lead is combined with other metals to be used again in the future.
  • The recovery of lead from scrap batteries is one of the major advantages that makes lead acid batteries economical and a favorite of the circular economy advocates.
  • All battery manufacturers including established large-scale industries use recycled lead to make alloys for the grid.
  • The lead oxide used as active material in the battery though made from pure lead, is in a majority of the cases obtained from recycled lead.
  • Some distributors & dealers of batteries misinform the battery user that their batteries contain pure lead and the competition uses recycled lead.

Manufacture of Sealed Maintenance Free batteries is not as easy as the manufacture of Flooded Electrolyte Vented type conventional lead acid batteries.

The battery may have been assembled with care as regards

  • Uniformity of plate weights
  • Proper pitch of assembly
  • Uniform compression of separators

Stationary tubular plate lead acid batteries which pass the C10 test in the laboratory sometimes fail at site when used in solar photovoltaic applications. A lot of cases of batteries not getting recharged or not lasting out the long warranty of 5 years are reported. 

The same design battery works well in a UPS application though the current drawn is higher, since UPS batteries are used generally for 3 to 5 hours despite being rated at the same C10 capacity.

Stationary batteries used for UPS as well as solar applications are both made with Tubular Positive plates and Pasted Negative plates. At times the operating specific gravities of electrolyte used, are also the same. As and when stationary batteries are made in SAN transparent containers, we observe that the recommended specific gravity of operation for both UPS as well as Solar Photovoltaic use is 1.240.

The frequency of equalising charge and the importance of equalising has also been addressed. आज के एपिसोड एक दिलचस्प केस स्टडी है।

यह एक विचित्र मामला था जहां रैंडम लेड एसिड बैटरी के बैटरी विभाजक (separators) क्षतिग्रस्त हो रहे थे।

यह सभी बैटरियों में नहीं हो रहा था, इसलिए यह समझना बहुत मुश्किल था कि खराबी बैटरी विभाजक (separators) में थी या कुछ निर्माण प्रक्रिया दोष के कारण था।

आपको यह एपिसोड अंत तक सुनना होगा, .......यह समझने के लिए ..... कि separators के केवल कुछ बैटरियों में खराब होने का विचित्र कारण क्या था।

बैटरी वितरक (Battery Distributor) द्वारा रिपोर्ट की गई इस गलती के कारण वित्तीय नुकसान हुआ और वारंटी के दावे तब तक बढ़ते रहे ........ जब तक कोई समाधान नहीं मिल जाता।

Lead acid batteries are very safe and usually there are no reasons for a battery catching fire or exploding due to a fault in the chemistry of these batteries.

There are a few occasions of fire due to thermal runaway in the case of sealed maintenance free batteries. However, the vented type flooded electrolyte lead acid batteries are relatively much safer with very few cases of explosion or fire.

The cases of fires in the case of Electric Vehicles wherein Lithium-Ion batteries are used has put the spotlight on battery fires and safety related issues.
